Welding is an operation that allows two or more elements to be joined through the action of heat or pressure. This type of work is very delicate and requires great attention, especially when it is carried out to create electrical components, such as cables. To achieve high-quality and precise work in a short time, professional ultrasonic welders can be used. These are special machines (available in different models) designed for welding metals or plastic materials using ultrasound. Ultrasonic welding is generally performed on a small area and uses vibrations that generate friction, producing heat that melts the parts of the components and joins them. Consequently, ultrasonic welding is almost cold welding, as the heat is generated only near the parts to be welded.

How Ultrasonic Welding Machines Work

Ultrasonic welding machines are ideal for welding cables, foils, and thin metals and work as follows: the generator, made up of circuits, produces a high frequency that is converted into mechanical energy by the converter, generating vibrations. The amplitude of these vibrations is modified by the transformer, which transfers the ultrasonic energy to create movement. At the same time, the anvil locks the lower part of the application, allowing friction to be produced. The friction between the materials to be welded (previously placed on the work area) occurs very quickly: their layers undergo rapid deformation, enabling the joining of the parts. Essentially, the molecules of the two elements combine. The final stage of ultrasonic welding, once the vibration ends, involves the cooling of the welded component, allowing it to solidify properly.

One of the main features of ultrasonic welders that distinguishes them from traditional welders is the presence of a display that allows correct programming of the welding phase and, once started, access to a control panel showing the status and main data of the cycle. The presence of software also allows the setting of welding parameters to be saved and reused when needed.

Regarding safety, one may wonder whether these machines using ultrasonic technology are harmful, especially to hearing. Exposure to low-frequency ultrasound generally does not cause serious health issues for operators; however, some individuals may experience unwanted effects. During ultrasonic welding, low-frequency sounds can be perceived by the human ear, while higher frequencies are usually perceived as vibrations. Therefore, if the machine is used for extended periods, it is advisable to wear hearing protection.

The ultrasonic welders available on the market are varied, so it is important to choose the right one for your needs. First, it is essential to know what material needs to be welded, as there are welders for thermoplastics (such as PVC, nylon, etc.) and welders for non-ferrous metals—this category includes ultrasonic cable welders. Once the type is identified, consider certain features that vary by model: the area where welding occurs, the cross-section size of the conductor, the welding force, and the display method, which in the latest models includes touch screen control and adjustment.

  • always perfect and consistent results, minimizing errors;
  • possibility to work with materials sensitive to heat sources, since heating is strictly localized at the welding point.

An Ultrasonic Welder Is a Guarantee of Operator Safety

Thanks to a number of features related to how the machine operates, it can be said that the ultrasonic welder is a guarantee of safety for the operator. Traditional welding poses several risks to workers' health and safety, such as the release of splinters, fragments, fumes, and vapors that can be inhaled. Ultrasonic welding greatly reduces these risks. Additionally, the operator does not need to constantly monitor parameters such as temperature, power, or welder position, allowing for more relaxed work. This does not mean, however, that ultrasonic welding can be performed by untrained personnel or without precautions: it is advisable to fully understand the machine’s operation and consult the seller or qualified personnel in case of doubts.
